Course Description

This 5-day course is designed to provide participants with in-depth knowledge and hands-on skills for the inspection, maintenance, repair, and troubleshooting of ON/OFF and control valves used in industrial systems. The training emphasizes valve types, functions, diagnostics, and preventive maintenance practices to ensure operational reliability and efficiency in process systems.

Participants will engage in real-world maintenance scenarios, best practices for extending valve life, and techniques to ensure safe and compliant operations in oil & gas, power generation, water treatment, and manufacturing environments.

Course Objectives

Upon the successful completion of this course, each participant will be able to:

  • Understand the types, components, and working principles of ON/OFF and control valves
  • Inspect and diagnose common faults in valve assemblies
  • Perform disassembly, maintenance, and reassembly procedures
  • Calibrate and test control valves and actuators
  • Identify preventive and predictive maintenance techniques
  • Apply safety procedures and best practices during valve servicing
  • Interpret valve documentation including datasheets, P&IDs, and control schematics

Day 1

Registration, Welcome & Introduction

Pre-Test

Valve Fundamentals and Classifications

  • Overview of valve functions in industrial systems
  • Classification of valves: ON/OFF vs Control valves
  • Valve types: ball, gate, globe, butterfly, diaphragm, plug, etc.
  • Valve components and materials
  • Basic flow control principles and Cv/Kv concepts

Day 2

ON/OFF Valve Maintenance and Troubleshooting

  • ON/OFF valve operation and applications
  • Actuation methods: manual, pneumatic, electric, hydraulic
  • Common faults: leakage, sticking, actuator failure
  • Maintenance procedures and lubrication practices
  • Testing ON/OFF valves for performance and tightness

Day 3

Control Valve Operations and Diagnostics

  • Control valve design and flow characteristics (linear, equal %, quick open)
  • Positioners, I/P converters, and feedback loops
  • Calibration procedures for control valves
  • Smart valves and digital diagnostics (HART, Fieldbus)
  • Noise, cavitation, and flashing control

Day 4

Valve Testing, Inspection & Standards

  • Visual, dimensional, and functional inspections
  • Pressure testing (hydrostatic, seat leakage)
  • API, ANSI/ISA, and IEC standards related to valves
  • Safety considerations and permit-to-work procedures
  • Documentation and tagging practices

Day 5

Preventive Maintenance & Case Studies

  • Preventive vs predictive valve maintenance
  • Condition monitoring (vibration, acoustic, temperature)
  • Maintenance planning and spare parts management
  • Failure modes and root cause analysis
  • Real-world troubleshooting case studies
