Boiler Operation, Maintenance & Safety is a practical and technical training designed to enhance participants’ competency in safe boiler operation, efficient performance monitoring, and preventive maintenance practices. This program focuses on boiler fundamentals, operational control, troubleshooting, inspection requirements, and critical safety precautions to prevent failures, accidents, and unplanned shutdowns. It also emphasizes compliance with standard boiler safety regulations and best practices in industrial environments.

Day 1: Boiler Fundamentals & System Overview

  • Introduction to boilers and steam generation systems
  • Boiler classifications:

          Fire-tube vs water-tube boilers

          Package boilers vs field erected boilers

  • Boiler capacity and rating concepts (pressure, temperature, steam output)
  • Main boiler components and functions:

          Steam drum, mud drum, furnace, tubes, burners

          Economizer, superheater, deaerator

  • Boiler auxiliaries:

          Feedwater pumps, fuel system, fans, dampers

  • Steam distribution and condensate recovery basics
  • Basic thermodynamics of steam systems
  • Workshop Activity: Boiler system component identification (diagram exercise)

Day 2: Boiler Operation & Control Systems

  • Boiler start-up and shutdown procedures (best practice sequence)
  • Boiler combustion process and air-fuel ratio control 
  • Burner management systems (BMS) overview
  • Boiler control instruments and safety devices:

          Pressure gauges, temperature sensors, flow meters

          Safety valves, water level indicators, alarms

  • Understanding boiler operating parameters:

          Steam pressure control

          Drum level control

          Blowdown control

  • Load variation and operational stability
  • Boiler efficiency and performance monitoring
  • Practical Exercise: Operating checklist development and parameter monitoring scenario

Day 3: Boiler Maintenance & Troubleshooting Techniques

  • Types of maintenance:

          Preventive maintenance (PM)

          Predictive maintenance (PdM)

          Corrective maintenance

  • Maintenance planning and scheduling
  • Routine inspections and daily boiler operator checks
  • Common boiler failures and troubleshooting:

          Low water level issues

          Flame failure

          Pressure instability

          Feedwater pump problems

          Steam leaks and condensate issues

  • Tube failure causes and early warning signs
  • Maintenance of boiler auxiliaries (fans, pumps, valves, controls)
  • Shutdown maintenance and annual overhaul requirements
  • Workshop Activity: Troubleshooting case studies (real boiler failure scenarios)

Day 4: Boiler Water Treatment, Scaling & Corrosion Control

  • Importance of boiler water chemistry
  • Boiler water contaminants and their impact
  • Common boiler water problems:

          Scale formation

          Corrosion

          Foaming and carryover

          Oxygen pitting

  • Boiler water treatment methods:

          Softening and filtration

          Deaeration process

          Chemical dosing and control

  • Blowdown system types:

         Continuous blowdown

         Intermittent blowdown

  • Boiler water testing and monitoring parameters:

           pH, TDS, alkalinity, hardness, dissolved oxygen

  • Best practices in condensate return and heat recovery

Day 5: Boiler Safety, Inspection Standards & Emergency Response

  • Boiler safety regulations and compliance requirements
  • Boiler hazards and accident causes:

          Overpressure

          Dry firing

          Furnace explosion

          Tube rupture

          Steam burns and scalding

  • Safety devices and protection systems:

          Safety relief valves testing

          Low-water cut-off devices

          Flame scanners and interlocks

          Lockout/Tagout (LOTO) for boiler systems

          Confined space entry requirements

          Boiler inspection checklist and reporting

  • Emergency response procedures:

          High pressure emergency

          Fire and fuel leakage

          Boiler shutdown during abnormal conditions

  • Creating SOPs and safety maintenance documentation

Assessment Methodology
